They bring a grainy new dimension to a world we think we know. One of the highlights of my trip to the Dome was the chance to see an electron microscope being used in the Body Zone. A visitor was asked to sit in a reclining chair and the machine focused on his eyebrows. Under the 1250 magnification, the creepy crawlies that live in our lashes are brought to life. A bit like watching locusts strip a cornfield. So it was with a schoolboy sense of excitement that I grasped the CD of images sent to me by Gervais Sawyer of the Forest Products Research Centre. The monotone scans shown on page 29 show the tip and edges of a dozen 1/2in straight router cutters -one of the bread and butter consumables found in many a home and trade workshop. Like the car, there are good and bad examples and our tests showed just how much abuse an apparently sharp edge has received after cutting only fifty metres of chipboard. This is a technology we hope to make use of in future issues, so let me know of any other items you would like to see under the microscope (woodworking-related, of course). In the groove Trend has recently added two new bearing guided, V-groove router cutters to its Professional Range of tooling. Starting with a piece of scrap hardwood, make several cuts with a holesaw to around half the depth of the timber. Match the cut diameter to a size of DIY plastic piping - 50, 75 or 100mm. Cut the wood in two pieces along the axis, cut ring sections from the rainwater pipe and set them in the saw cut. You can use a spot of Araldite but most will be a push fit. Clamp the jig to the worktable and adjust against the edge of the work to provide strong vertical or horizontal pressure. What's more this method doesn't mark the timber surface. Barrie Price, W. Clamp a straight edge to your workbench and butt up a piece of plywood, Insert your choice of straight cutter and cut the plywood with the router as shown. To cut the dado where you want it, set the template on the dado edge mark with a setsquare. Clamp a straight edge as shown and remove the template. Set the depth of cut and cut your dado. Make a small hole with the cutter in the template to show the size of cutter used. My second tip is for a router base accessory for use with straight cutters. Drill holes in the rectangle to suit your base screw holes. Cut the plywood slightly oversize and fit to your router. Mark the centre using a V-groove bit. Now cut to size so that each edge gives a different size spacing for cutting various thicknesses of dado, as shown in Fig 4. I keep a number of steel rods in the workshop, l/2in diameter and about 30in long. I make up a pair of cramping boards from thick plywood, with paired l/2in holes at 4in intervals. The space between each hole is determined by the thickness of the timber to be joined. The steel rods are pushed through the holes in the cramping boards and the work is planed to thickness so it is a close fit between the pairs of rods. Once the work is in the jig the rods can be separated, one at a time, and the glue applied. The clamps can now be applied with the knowledge that the alignment is accurate and the boards can't spring out. It's a great jig for making up chess boards as all seven joints can be aligned. I now have pairs of clamping boards drilled for 1/4, 3/8 and l/2in thickness stock. Tables turned on waste Substantial though they are, Tony Bambridge's mini table and table top are a practical solution to the problem of moving large tables around the house. Made from 18mm plywood faced with of fcuts of pale oak T&G flooring, the table top is positively located on the mini table base with Tony's 'wishbone' frame. 'It was delightful,' says Tony, 'to see beautiful wood, destined to become rubbish, used to create something for the home.' Couldn't have put it better ourselves. Folded linen for blanket box Thirty five years after his apprenticeship as a pattern maker, David Mead has returned to his hand tools and taken to woodworking. After warming up on a little furniture restoration, this ash blanket box is his first scratch-built project and the result of six months' planing, jointing, carving, sanding and polishing. The 10 panels were biscuit-jointed and the design router outlined before carving the linenfolds themselves. Peter Braun tells how to bring a rocker back to life Taking apart the remnants In all restoration work, the golden rule is to salvage and not replace. The original must be preserved as far as is practicable. The finish, however, was not worth saving but before I started stripping the varnish I decided to check which parts of the chair could be salvaged. There is little point in cleaning pieces that are not reusable. Whilst it is possible to repair the ends of the legs, by giving them new tenons, I felt I had to consider the safety aspect. This was a rocking chair and boring a hole down the legs and inserting a peg or splicing a piece may not have given adequate strength. The holes on the underside of the seat and in the rocking bars were made-up with the remains of leg ends. The first task was to clean out these holes so that their condition could be assessed. I drilled out the pieces of leg blocking the holes with a small twist bit, pic 2. A bit the exact size of the This little rocking chair is over one hundred years old and has been in the family for four generations, passed down from an aunt of my great grandmother, born circa 1890. The chair is made of ash and the construction was typical of a bentwood chair whose method of jointing is drilled holes at angles. The backrest and armrest are both bentwood with a number of drilled holes for the spindles. The spindles fitted into the top of the backrest pass through the armrest into angled holes in the seat. The legs and armrest spindles are turned on the lathe. On the underside of the seat are four holes again at an angle to splay the legs, which are then fitted into the rockers. The chair's demise came about when an adult accidentally sat on it some fifteen years ago and all four legs snapped off, pic 1. The seat, armrest and backrest were remarkably sturdy but the top splat was missing. The chair had a brushed coat of varnish taht was in poor condition. I was convinced that it was not the original finish. 52 THE WOODWORKER Restoration Stripping old finish original hole should not be used as it could wander and leave an elliptical shape or a hole in the wrong position. Drilling with a smaller bit enables the pieces of broken leg to be cut away with a narrow chisel or gouge. A drop of hot water in the hole will release the glue holding the remaining pieces. Whilst cleaning out the last of the wood, I discovered two pieces of sacking or hessian which had been used as packing. The variation in the legs diameters meant that at least two of the legs were too small and sacking had been wrapped around the tenon ends to make a tight fit. Making up the new legs I was fortunate that I had some ash that was old and well seasoned. I took what I considered the leg most in tune with the chair. The contours were set out on a template board marking the lengths where the shape and size altered and making careful note of the various diameters at each of these points, pic 5. I cut the stock about 25mm longer than required and as the wood was already standard 45 x 45mm, it gave adequate waste allowance on the width and thickness. I used the roughing gouge first, removed the corners and then finished off with the skew chisel, reducing the wood down to the largest diameter required for the leg. Using the template board, I marked the length of the leg leaving maximum waste at the headstock end of the lathe (Photo 6). The other points, which required cutting in with the skew chisel, were then marked. These sections were reduced to the appropriate diameters and the leg shaped. When completed, the leg was parted off to size. A saw cut was made in the rocker end of the leg to take a wedge when assembling. How to make a splat I was informed that the missing splat was the same shape/design as the bottom splat. However it was longer so I had to expand the smaller one to fit The stripper was applied according the manufactures instructions and brushed well into the surface and left to blister. The blistered old finish was then removed with a paint scraper (pic 3) and awkward corners and turnings with a brass wire brush (pic 4). Another coat of stripper was applied but this time medium wire wool was used and rubbed in the direction of the grain to remove any remaining varnish. The stripper must be neutralised with white spirit and this was applied with medium wire wool and in the direction of the grain. the upper gap. I started by taking the length of the bottom splat and finding the ratio of its width to its length. This formula could then be applied to the top splat. I knew the top splat's length by measuring between the backrest and armrest. From this measurement I could calculate the missing width. A drawing of the splat was carried out on a piece of card. I started by marking a centre line on the card along the length and then folded the card along this line. Allowances for the length of the tenons at each end were, of course, added. This posed a slight problem as the splat needed to fit between the backrest and armrest which were firmly joined, and I had no wish to separate them. However, by checking the depths of the mortises, I found I was able with some adjustment to make the top mortise in the backrest twice the depth of the FEBRUARY 2001 53 Restoration bottom mortise in the armrest. This would enable the splat to be pushed up into the backrest aligned into position and pulled down into the armrest. The measurements for the tenons could now be added and the template cut to shape. The folded card was cut and then unfolded giving a symmetrical shape for the splat, pic 7. The card was used as a template and traced onto a piece of prepared timber, which had been planed to the correct thickness. It was important to ensure the thickness was accurate before cutting the shape as to reduce the thickness afterwards may have been more difficult and risked damage to the delicate shape. Cutting the shape was performed with a bandsaw, coping saw, pic 8, and trimming by paring with chisel, gouges and finally sanding. Colouring The ash used for the replacement pieces was a good match but being relatively new wood there was a slight lightness in the colour compared with the mellow tone of the chair. The colouring was easier at this stage, rather than after it had been assembled, to avoid stain penetrating any part of the chair. I tried various stains on an off-cut of the ash used and found that of all the colours antique pine was an excellent match, pic 9. One coat was applied using both a brush and rag and left to thoroughly dry. Assembling the pieces I did not use any cramps for assembling the chair. Instead, I simply applied glue and knocked the legs into the holes and then wedged from the underside of the rockers, pic 10. Although animal glue was the original glue used on this chair I settled for PVA. Glue was applied to the mortises and the splat was pushed up into the top mortise and down into the bottom mortise, pic 11. When the glue was set I applied a little distressing on the new parts by using the ball end of a ball-peen hammer. Wax recipe for success I decided traditional waxing was the style and age of the chair. In finish would be more sensible for a piece of furniture bound to receive many knocks. A re-polish of wax at a later date would be straightforward and dare I say could become child's play. Start them young and keep the traditions alive. I made-up my own wax polish with 12 grams pure beeswax dissolved in 250mls turps. The wax was applied using a course rag, with a fairly vigorous rubbing action working well into the grain and using a toothbrush for the turnings and other awkward corners. I left the wax to dry out and then burnished with a soft duster. After a couple of days I applied a second coat. I recommend another coat of wax after six months and then once a year. In the past, the only way to achieve a professional finish was to install a costly and cumbersome compressor driven system. However, with the advent of the HVLP system there are now more compact and cost effective solutions. HVLP stands for High Volume Low Pressure. These systems are driven by a small electric turbine, which supplies a high volume of warm air to the spray gun at a comparatively low pressure. This means that the finish is fired from the gun at a Figure 1 T to do it. Swinging the gun causes uneven build up. with a ridge in the centre FEBRUARY 2001 lower velocity, though still perfectly atomised. There is consequently less bounce back, more efficient material usage, and less mess. If you do envisage doing a lot of spraying, though, you should think of building a spray booth and installing an extraction system. Almost any finish can be sprayed, though it must be thinned down to the correct viscosity to suit the spray gun. A viscosity cup is supplied for this purpose The Wagner guns are simple to set up and use. Both guns share the same nozzle. This has three positions to allow the user to tailor the spray pattern to suit the object being sprayed. The trigger of the gun has the flow rate adjustment built in. This is adjusted until the correct amount of finish is being sprayed to produce an even coverage without any bare patches, or excessive runs. W600 The W600 is a very compact and convenient system. A small electric turbine is supplied with a shoulder strap making it easy to work on large objects, or even outside. This set up is aimed very much at the home user, and is well suited to decorating and maintenance jobs. The gun is light and easy to use; though it has rather a small container, holding only 300ml. The air hose is short but does not limit the operation at all. The turbine housing has a built in storage holder for the spray gun. A word of warning, the W600 is not fantastically powerful (only a 400watt turbine) so it needs its finishes to be well thinned down. The atomisation was not as good as its bigger brother so it is not really suited to high quality work. It Go for the 850E for high quality projects is however light, easy to use and easy to clean. The whole unit is robustly made and comes with a two-year guarantee. W850E This system is aimed much more at the small workshop with a greater emphasis on capacity and finish than the smaller system. The 850E is a neatly designed tool, with a 700 watt turbine unit, a storage holder for the spray gun and a compartment underneath for stowing . the 3.5 metre air hose. The gun is similar to the W600 though has a much more generous 900ml capacity. The turbine also incorporates an air pressure control, to vary the amount of air sent to the nozzle. This gives you more control over the quality of the finish and it is worth experimenting with. In use the 850E performs well. The extra power provides better atomisation and the larger container allows longer working times between fills. Again it is a robust machine supplied with a two-year guarantee. You need a respirator mask with the correct type of filters for the finish that you are spraying. The Earlex is ideal for fence panels and gates a if you n to do a lot of spraying We saw this novel accessory demonstrate1 at the DIY show and the results are remarkable from such a relatively neap piece of kit. Earlex has plenty of experience in the spraying market, vith no less than three stand-alone models for paints and preservatives. The Combi Spray uses the blowing power from one of the company's vacuums to drive the mixture out of the nozzle. Even if you have to buy an Earlex vacuum, you can still get started with an outlay of less than £130. It's a high volume low pressure unit that comes with a 2.5m inlet pipe to connect i the vacuum pipe and a viscosity funnel to allow the user to dilute the mix if equired. Compromises have undoubtedly been made in terms of the components but not to the extent that the DIY user would notice. This is an excellent introduction to the convenience of spraying over rollering or brushing and could even be used for car bodywork repairs. The unit comes with instructions aimed at the novice. The 3M mask suffers from none of these problems. It's made from a completely odourless silicone rubber that forms an airtight seal against your face. The elastic straps that fit around the head are comfortable and adjustable, and the twin filters have a large filtration area so there is no strain on your lungs caused by restricted airflow. It is also suitable for use with MDF. Altogether this is a well designed and efficient mask that is perfectly comfortable to wear, even for extended periods. But the masks of the Dark Continent are potent cultural symbols, and it wasn't until artists like Picasso began to appreciate their underlying qualities that European interest in African art awoke: understood for the first time in the context of tribal rituals, the strongly stylised forms of the masks were seen for what they were -vernacular masterpieces. The carving of masks was a respected role in African communities - a task that often passed from father to son, with apprenticeships lasting years. While the teaching wasn't as formal as that in the guilds of Europe, woodcarving was limited to men - there are no records of any female carvers. 62 The woodcarver's work was centred around the domestic needs of the rest of the tribe: bowls and spoons were the staples, but if the woodcarver demonstrated a particular flair for ceremonial carvings he could aspire to the role of mask carver to tribal elders, religious leaders and royalty. Very few craftsmen reached the level of mask Bambara Antelope mask Curved horns almost form a circle - value $500-740 carver. Fewer still were enrolled as court carvers, where much of their work actually involved replacing masks which had succumbed to the insect damage which has meant that very few wooden masks over 200 years old have survived until today. When a new mask was ordered, the commissioning elder wouldn't stipulate a specific design, but leave the composition to the carver himself. This flexibility was critical to the artistic development of the African mask. Without the capacity for change and development over the centuries, and possibly millennia of the tribe's existence, the carvers' work would have become stale. The natural sap of local trees, along with pigments derived from plants, were used for colour.' Carving tools While we know that the tribal woodcarver had three basic tools - an adze, which was used for the basic outline, a knife and a gouge for more detailed work - the limited interest in mask carving in the nineteenth century meant that we have next to no information on details such as the choice of wood in the 1800s. The woods used for today's masks - too often geared to the tourist market - can be misleading, but it's likely that certain trees were once used for specific types of masks, and the choice of wood had a special significance. Virtually all masks were carved from a single piece of wood, though the finish of the mask varied from location to location. The natural sap of local trees, along with pigments derived from plants, were used for colour. Some masks were blackened with the smoke from green timber, while the growth of trade with Europe meant that commercial dyes began to creep into the carvers' work. Additional decoration made use of THE WOODWORKER Carving A fine Ibo mask, 42cm high, with star decoration to each mask - value $3,000 - 4,000 everything available to the African craftsmen - coins, shells, beads - and even dung was pressed into service. While masks were employed by dozens of cultures in many roles - from a decorative feature on a door frame to a powerful juju used in funerals and initiation rites - certain basic forms have emerged among the enormous range of styles. Face masks The face mask is the essential African mask. Although we can see them in ethnological museums, most examples have been shorn of their adornments. The wearer of a face mask would frequently been covered from head to foot in ceremonial dress, often a grass costume. FEBRUARY 2001 Headdress masks A wooden support shaped like an upturned bowl sat on top of the wearer's head and supported a tall carving, frequently of an animal or a human figure. The creatures depicted were stylised, almost abstract in design. Some were tall to the point of impracticality -something which may've given rise to the shoulder mask. Shoulder masks A development from the headdress mask, these used a wooden frame resting not on the head but on the shoulders, allowing even bulkier carvings to be carried. Helmet crests and masks Worn on the top of the head, this mask came closest to the European hat in terms of form, but it didn't make for the most arresting mask. The full helmet mask was carved from a section of hollowed tree trunk and covered the entire head. The design allowed the carver freedom to carve 'in the round', giving rise to some striking masks. Forehead masks Worn at the front of the head, these allowed the wearer to change from human to animal by leaning forward to reveal the animal face carved on the mask. In other cultures the mask was worn with a veil to obscure the wearer completely. The angle at which the mask was going to be viewed influenced the plane of the carving itself. The plank mask Designed to be worn horizontally or vertically, carvers made up for the mask's lack of deep carving with elaborate paint effects Outsize masks In certain cultures the mask became only a small part of a larger structure, often supported by two or more wearers. These 'masks' could be similar to a Chinese dragon, with several dancers under a mass of fabric, rushes, and wood, or could turn into a twelve foot high monster supported by one poor unfortunate! Developing a business plan If you have been thinking of starting your own business for a while you will have lots of ideas and thoughts running round your head. The first thing to do is get them all down on paper and develop a Project Plan. Brainstorm everything you have to do, buy and organize. Put this list into some sort of logical order. Some things, like buying the lease on a workshop, will take some time and so should be scheduled first. Once your list is in a logical order you need to develop a schedule to ensure everything is done before the launch date for your business. This is best done using a Project Planner. Write your list down one side of a sheet of paper and the available number of weeks across the top (see diagram below). Allocate an amount of time for each item. This will focus your mind and ensure you don't waste too much time on any one item. Having planned the launch of your business you have to plan how you are going to manage it. This is done with a business plan - the management tool you use to guide your business to success. The business plan should be constantly referred to and updated regularly. It is not written just to enable you to borrow money (although no bank manager will lend you money without one). Write your plan in such a way that someone who has never met you, will have a clear picture of what you intend to do. The business plan has five sections. An Introduction to the Business 1. A description of the business This is where you describe the range of products you expect to make and your long-term goals for the business. 2. Key personnel Describe the experience, qualifications and any other information that shows why you are the right person to start this business. Explain why you want to open your own workshop. Indicate who will cover for you if you fall ill, or go on holiday. Repeat this for any other people that will be involved with the business. 3. Premises & Equipment Describe the size and facilities of your workshop and where it will be located. State what fixtures will have to be installed and what modifications will have to be done before you can start trading. List the machinery you will need. Market Research We'll cover this in a later article, but briefly you need to include:- 1. Customer research Explain how you have established that there is a market for what you are going to make. To produce consistent and accurate information, you will need to use a questionnaire. Include a copy of your questionnaire and a summary sheet showing the results. 2. Suppliers and Stock List your major suppliers and what you will purchase from them. Explain why you've selected them and your alternatives there are if items are out of stock. 3. Competitors List your competitors and where they are located. What advantage will your business have over theirs? Consider how they might react to you starting in competition with them. Maybe you can work with them to mutual advantage. Marketing Plan Your market research should demonstrate that there are customers for your product. Your marketing plan is your strategy to persuade them to buy from you. There will be articles on marketing and advertising. A marketing plan is a time-tabled action plan showing how you are going to promote your business. It includes: the advertising you intend to do; what it will cost; and an evaluation date. The results of your evaluations will be used for planning your next marketing strategy. Your marketing budget should be reflected in the financial section. Finance You're in business to make a profit, so you need to calculate if this is possible. Produce sales and financial forecasts which includes:- 1. A Survival Budget What do you need to live on? This does not include business expenses, it simply shows the amount you will need to take out of the business. Calculate your domestic expentiture for a year and divide by 12 to give a monthly figure. 2. Start-up Costs List all your start-up expenses such as machinery and tools; installing a three-phase supply and telephone line; office equipment; stationery, etc. 3. Selling Price Estimate the material and labour costs for the items you are planning to make. Calculate the selling price and explain how this has been worked out. 4. Fixed Costs List all the overheads required for running the business such as rent, rates, heating & lighting, telephone, etc., and work out an overall figure for the year. 5. Break-even Point This is the number of items it is necessary to sell in order to cover costs and start making a profit. Show the calculation in full or display the information in a graphical form. 6. Cash Flow Forecast This is a monthly breakdown of the money coming in to the business from sales, and going out in the form of overheads. The difference between the two is the cashflow and this controls the bank balance. 7. Profit and Loss Forecast Estimate how much profit or loss you expect to make each month. 8. Capital Requirements This is the sum of money you'll need to set up and run the business. If a loan's required, what security you can offer? Some bridges consist of a continuous strip pierced with holes to allow the passage of alternate courses of strings. However, East Anglian dulcimers, like most Yangqin and Santours, have a separate turned bridge, like a chess pawn, for each 'course' of strings. They are quite simple to turn, but as there are 23 of them (turn 24 so you have a spare) they take time to make. Having chosen your timber (this should be similar to that used for soundboard mouldings, feet and soundhole rings), saw it into blanks long enough to get two or three bridges out of each, with due allowance for waste. Turn and then sand each 'stick' of bridges to the profile shown, finally cutting away some of the waste between each pair with the parting tool. Make the heights as similar as possible. You can burnish them (pic 1) on the lathe, but don't apply finish, as there are other operations to do before they are complete. Put the long rods aside for now, and glue a capping piece Figure 1 All measurements in millimetres Save your fingers with a bridge jig To make the bridge jig shown in the photo, saw a groove across a block of timber, drill a hole through it, centred on the groove, and of slightly greater diameter than the bridge tops, then saw the block in half. Each bridge is gripped in the vice, with its top flush with the upper surface of the jig. Wrap the bridge in a scrap of cloth to avoid it being marked by the jig. 28 FEBRUARY 2001 67 Project A set of finished bridges - ready for use the line, so as to leave a narrow flat, about 3mm wide. Take great care when chiselling, as the bridges are awkward things to control. Finally rub them over fine abrasive paper glued to a board. Or, if you have one, you can dispense with the chisel and do the whole facing operation on a disc or belt sander. File a 2mm-deep groove along the centre of the tops' 3mm flats (pic 2) with a triangular file. I cut the angled faces first, and the groove afterwards. You can do it the other way around, but either way the groove must be as close to the centreline as possible. Back to the dulcimer Take all your pieces of brass rod, and rub them over with emery paper to remove dirt or grease. Measure the groove along the inner edge of the pin-blocks, and cut two of your brass rods to length, using heavy duty end or side-cutters. From the off-cuts, and from your remaining stock of brass, cut enough capping pieces for all the bridges, making them about 3mm longer overall than the width of the bridge heads. Clean up the ragged ends of the long rods and capping pieces on a grinder, finishing with a rolling action to Three typical wooden hammer patterns. The overall lengths are - A: 195mm; B: 215mm; C: 250mm Figure 2 All measurements in millimetres work a slight round on the cut edges. Put the long rods aside for now, and glue a capping piece into the groove of each bridge with Araldite, securing them with a piece of masking tape (be sparing and careful with the glue, as it's difficult to clean off). Before applying the finish, there is one other operation which you may like to deal with now. On the neck of a guitar there are location marks, often of mother-of-pearl; and dulcimer players achieve the same effect by marking some of the bridges. To allow for flexibility of tuning, I generally use a simple (but carefully applied) dot of black paint, after the instrument is finished. If you prefer a more permanent and aesthetically pleasing method, such as inlaying a dot of contrasting wood, you should do it now - marking eight only of the bridges. Now give the bridges several brush-coats of shellac, and finish by rubbing with wire wool and polishing them with wax. Fitting the anchor-pins Drive in the anchor pins (also known as hitch pins) with a hammer, with the dulcimer resting on a firm surface protected by a cloth (pic 4). Leave the pin projecting about 6-8mm above the surface. Hammering pins into a polished pin-block can be unsettling, and if you are nervous you can guard against accidents by surrounding each pin, as you knock it in, with a protective disc of ply with a hole drilled in it. But if you clean your hammer-face with sandpaper before you start, and concentrate on the point at which the pin enters the wood, you shouldn't have any problems. One danger of making hitch-pins from lin nails, incidentally, is that the metal is rather soft; but they should be fine as long as the string does not ride too high up the pin (see the section on stringing in next month's article). Tapping in the hitch-pins Three hammers - take your pick Dulcimer hammers vary widely in shape and weight, according to local traditions or playing styles. They may be long and flexible, made of bamboo; or beautifully sculpted from walnut, with elaborate finger-grips and delicate curved shafts; made of bent wire, bound with wool; or from bent cane, like those used traditionally in East Anglia. Even the same pattern of hammer will have a very different sound and feel when made from different woods, so experiment until you find what suits you best. I've given patterns for three fairly simple types of wooden hammer, which I often use. I like the plain, light ones for fast bright tunes, and the padded ones for more expressive things, such as slow airs; but it really is a matter of personal choice. ______________________________t 3.5 3.0 I 3.5 C2.0 68 THE WOODWORKER When all the pins are in, turn the instrument over and glue the turned feet into the holes prepared for them; holding them in with masking tape if they are loose in the hole. Making the hammers Hammers take time and care to make, as they are tricky to hold and must be exactly paired for balance. To make the type A hammers, thickness your chosen timber to about 5mm, transfer the pattern using carbon paper, and saw out the profile as close a possible to the line. Grip one of the pair in the vice, top uppermost, and clean it up, using a block plane and spokeshaves; then turn it over and clean up the underside. You will need to get down to eye-level quite often, to check you have a smooth, fair curve. The tips are rounded with abrasive paper, with the work held in the hand. When cleaning up the second of a pair, use the first as a pattern to ensure they are the same. Put them together, side by side, in the vice, top uppermost; making sure that the flat part of the shafts are exactly flush with each other. Clean up the second to match the shape of the first, then turn them both over in the vice and clean up the back. It is not easy to make them match precisely, and you may have to shave away at first one and then the other until they are both the same. Finish the hammers with fine abrasive paper. TTiree pairs of hammers, roughly sawn to shape ^^ 1 bTv''' Sanding a hammer to shape, using a bobbin-sander held in the drill press Final shaping If you have a drum sander, you may prefer to use this for the final shaping. You can improvise one by fitting a mini-bobbin into a drill press, cutting a hole of slightly larger diameter into a piece of scrap MDF attached to the table, and then bringing up the table until this hole just fits around the bobbin. This works quite well, and can be useful when the hammers have become delicate and hard to hold (see pic 6). The type B hammers are made in the same way, except for the final stage. When the profiles have been cleaned up, the sides of the hammer heads are angled back until the striking edge is reduced to a narrow central line. This can be done with a block-lane, with the work held in the vice; with a spokeshave (with the work resting in one hand); or by a touch on a belt-sander. Round and finish off with abrasive paper. To make the type C hammers, thickness a piece of timber of sufficient length, and wide enough for three hammers, to 2mm (fastened temporarily to an MDF backing piece); then glue on a block 6mm thick by 75mm long. When the glue is dry, cut out the shape of two hammers in plan, and spokeshave to the finished shape; making a true pair as before. Cramp one face down onto the bench, and spokeshave the head to a spoon-shape, flowing in a smooth line into the handle. Then grip the head in a vice, and hollow it out; finishing off with abrasives. Obviously, these hammers are extremely delicate, and you will have to work very carefully to avoid breaking them - hence the spare allowed for in the blank. Complete the hammers by smoothing them with fine abrasive paper, then use a soft cloth or polishing mop to apply several coats of shellac. Finish with wire wool and wax polish. Felt pads are glued to the striking-faces of the type C hammers, prior to waxing, using contact adhesive. The same three hammers, completed and polished Fitting the tuning or wrest pins When the glue on the feet spigots is dry, the instrument can be turned over again, and the tuning pins fitted. These pins (which are also called psaltery pins or wrest pins), have a fine scratch thread on the shaft which allows them to be wound down into their holes, and a squared head, for which a variety of keys are available. Pic 8 shows some of them, including one custom-made by a blacksmith to fit the non-standard pins on my original old East Anglian dulcimer. You can wind in the pins by hand, using a t-bar lever; which is used afterwards for tuning the instrument. You might consider buying a second t-bar lever and removing the handle, like the one shown, leaving a shaft which can be gripped in the chuck of a battery drill. If you do decide to do this, drive the pins in with the drill as slowly as possible. In any case, drive all the pins to about the same depth, leaving about 4mm of thread showing above the wood. Filling the hole with stopping is rarely an acceptable solution for fine work, highlighting the problem rather than disguising it. The answer is to hide the nail hole completely, an old trick employed by joiners of old whose work was frequently grained or stained. IYou can use a small gouge but a special tool is now available from Veritas. This looks like a tiny plane with a handle, pic 2. The cutter is specially shaped into a squared U-section and set at a low angle. It cuts a flat-bottomed shaving with curved sides. The ideal shaving thickness is 1/32in. 2 Push the tool along the work at the spot where you want to put a nail, working with the grain. This should have the effect of raising a shaving, pic 3, the thickness of which you can control by adjusting the projection of the cutter. 3 Ideally you need to make the shaving about lin long, so it is flexible enough to bend back. Woods that are semi-transparent such as pine may show the nail head through from underneath so take a thicker shaving. 4 Nail through the moulding in the resulting groove, pic 4, making sure that the head is punched down well without damaging the surrounding timber, and don't catch the shaving! 5 Now glue the shaving back in place, pic 5, but do be aware that the type of glue you use is the key to the success of the whole operation. You need an adhesive that grabs quite quickly but doesn't leave a glue line. Traditional pearl glue is good, as are most of the water-based types. Use masking tape to hold the shaving in position. Also bear in mind the type of finish you are to use subsequently. If any glue soaks through it may prevent even coverage with some stains, so take care. 6 Make sure the shaving is stuck firmly, particularly round the edges, and then sand, pic 6, off any excess glue, blending in the surface. ONLY £289.00 FREUD JS102 Adjustable Angle £129.95 O2O Heavy Metal Radial arm saws The Woodworker's machinery specialist, Alan Holtham moves on to one of the least understood machines in the workshop In a professional set up, radial arm saws are used solely for crossscutting, and are usually termed crosscut saws. In our home workshops they can almost form the basis of a universal machine, performing several different functions, and if properly set up and adjusted, perform them admirably. It is this last sentence which is the key to using the radial arm saw. They do need careful and accurate setting to perform properly, and more importantly, checking and resetting on a regular basis to maintain the accuracy. Nevertheless with a bit of TLC these machines can be a huge asset, and once you have had one, you will find it hard to do without. The name DeWalt is to the radial arm saw what Hoover is to vacuum cleaners, so it seemed only appropriate to base this study of the machine on a DeWalt model, in this case the DW720. It seems that this machine has been around forever, albeit in various guises, so it is by now a thoroughly proven tool for the home workshop. The basic concept is of an overhead saw, able to pivot about all axes to saw in all directions, and you can also add a range of simple accessories to further enhance the capabilities. This though is where the first slight drawback occurs in that it takes time to change and reset from one function to another. Although this is no problem to the individual craftsman, it is not an economic proposition to the professional worker, hence their dedicated use in crosscutting. As the name suggests, the sawhead moves on an overhead arm, pic 1, this whole assembly being mounted on substantial bearings which track along the inside of the arm, pic 2. These bearings are usually on a cam spindle to allow adjustment for any wear, it is important that although the head moves freely, it is firm in the arm. The motor is mounted on a solid cast yoke, and is able to pivot about the middle, pic 4. Typical motor power is around 1500W, which is more than Tune your stand for best results The saw must be mounted rigidly and I fin standard pressed steel stands, pic 3, rather lacking in this department. Adding a few panels of ply or MDF inside the frame adds tremendous rigidity and is well worth the effort. If you have the space it is worth considering building the machine into a long workbench, as this gives much better support to long workpieces. Holding the work is as important as good machine setting in these situations, don't forget that a tiny movement at one end of a 6ft plank can mean the cut is l/sin out at the saw end. Rigid holding is vital. 76 THE WOODWORKER adequate. If you want to do a lot of deep ripping this is not the machine for you anyway. The 10in sawblade is mounted directly on the motor spindle, pic 5. Don't forget that the nut is left-handed when you come to undo it - two large flanges provide plenty of support to the blade. Saw guards and switchgear Obviously, once it is mounted, the blade has to be thoroughly guarded, and it is here that I have mixed feelings towards the guards supplied as standard. These consist of a pivoted, springloaded side panel on the outside of the blade, pic 6, and a loose plate on the inside, pic 7. Although these protect the blade admirably, they also severely restrict your vision as you try to start a cut. Blade guarding is always something of a compromise, but my feeling has always been that if you can clearly see a spinning blade you keep your hands away from it. The switch should be easily accessible, and in this case it is right under your thumb when you put your hand on the pull handle, pic 8, this machine also incorporates no-volt and overload protection as well. I feel that the provision of no volt releases has become more important in recent years as everybody is now moving towards trip fuses in their consumer units. Although a blessing these are often quite sensitive and so do tend to cut the power quite regularly. The no-volt release switch ensures that the machine does not restart when you re set the fuse. FEATURE CHECK LIST Depth of cut The depth of cut of the saw relative to the table is controlled by the large rise and fall handle on the top of the main column, pic 9. This machine, with a lOin blade will give a depth of cut of 68mm at 90 degrees, though of course you can raise the head further to make partial cuts for housings. The whole saw unit can be tilted up to 45 degrees, controlled by a locking handle and plunger, pic 10. The scale can be set to be accurate if you want odd angles, but the plunger locates the head at 45 degrees and back at 90 degrees. Arm swivel The whole arm itself can also swivel either to the left or the right, pic 11, and again locks are in place to locate at the main angles, pic 12. The scale for other angles is on the top of the machine under the rise and fall handle, pic 13, this leaving a bit to be desired if you FEBRUARY 2001 77 Heavy Metal want accuracy on wide boards in particular. In these circumstances it is better to do a few trial cuts first anyway. This swivelling of the arm in conjunction with the tilt of the sawhead obviously opens up all sorts of possibilities with compound angles, but the depth of cut does drop off as the head tilts reducing to 50mm at 45 degrees. Motor tilt The third axis of movement is on the motor yoke which can swivel either way to bring the sawblade parallel to the back fence, pic 14. This is obviously the position for ripping, and the width can be set on the scales fixed to the top of the yoke, pic 15. If you look closely you will see that the scale on the arm of the machine has two sets of graduations. This is to take account of whether the saw is swung round with the blade to the front, the 'outrip' position, or with the blade to the back, the 'in rip' position. Riving knife Also vitally important when ripping is the riving knife. This would get in then way for normal crosscutting operations so it is tucked away inside the blade guard, sliding down when you need it for ripping, pic 16. It locks in place for use, and is adjustable to get close to the blade. Always check it is the correct thickness if you start using a lot of different blades. Kickback guards Another important feature when ripping is the anti-kickback guard which is lowered down onto the work, pic 17, a small flat spring providing some positive pressure. It is vital to use this device because although you are correctly pushing the timber into the blade against the direction of rotation, the saw is on top of the work and therefore the action of the blade is to lift the work, rather than push it down like a conventional sawtable. If this does happen the anti-kickback fingers will dig into the surface and stop the wood being thrown back at you. Blade characteristics When used for crosscutting, there is always a tendency for the saw to snatch. It tries to pull itself into the work, climbing the wood and biting progressively deeper as it comes out, until the blade actually jams and the machine stalls. This is a little scary until you are aware of it, but pulling the saw across slowly with a firm grip should minimise any snatching. Using a blade with chip limiters, pic 18, is a great help here, and although it doesn't eliminate the problem it does minimise it. Another option is to use a blade with negative rake, these are specially designed for crosscutting and resist the climbing action of a positive rake blade. Avoid the temptation to use a blade with too many teeth unless you are cutting laminated boards. Even the 24 tooth one shown here will give an excellent finish on timber, finer examples just clog and add to the problem of snatch. If you want to use the machine for ripping as well, you will have to change to a suitable blade. There is no substitute for using the right blade for the job; in my experience so called 'general purpose' blades do nothing properly. Because of the potential problems of snatch it is important to adjust the finger guard correctly, pic 19, this should be just above the surface of the wood. Table set-up The table on most of these saws is regarded as sacrificial; each cut is usually made through into both the table surface and the fence. Obviously, these gradually becomes more and more marked and lack of underneath support eventually affects the accuracy of the cut, and it then has to be replaced. The table is made up of a fixed front apron and several strips of MDF which are all locked together by a couple of clamps at the back, pic 20, the fence being sandwiched between. This arrangement means that the fence can be repositioned in several places depending on the operation in hand. 78 THE WOODWORKER Alan's radial arm safety tips In addition to the normal safety rules of woodworking machinery, there are a few others that specifically apply to radial arm saws. 1 Before switching on make sure the wood is in contact with the fence. 2 The blade should not contact the work until the saw is running, and is pulled by the handle. 3 Always set the finger guard so that it is 3mm above the work, except when ripping. 4 Always use the riving knife when ripping, setting it 2mm from the blade. 5 Make sure the anti-kickback fingers are set correctly. 6 Make sure the direction of feed is correct when ripping, it is not as obvious as a conventional sawbench. 7 Check the blade is rotating in the correct direction, and that the teeth are pointing towards the fence. 8 Do not force the cutting action of the saw or it will snatch and jam. Heavy Metal 9 Never cut any type of metal or masonry. ¦^ /"V Keep the bearing tracks X. \J of the head clean and free from grease. Dust extraction As the saw can be orientated in so many directions dust extraction is particularly difficult, a simple rubber spout offering basic channelling of the dust, pic 21. This is little more than a token gesture though and is very difficult to connect to. The only satisfactory alternative I have seen is a hopper rigged up at the back of the saw for when it is in the crosscut position. Ripping is more difficult to cater for, some sort of suspended pipe being the only solution. Whatever you choose they are messy machines! Keeping it tight Because there are so many planes of movement in a radial arm saw, they are notorious for going out of adjustment, often after a particularly severe snatch. I shall cover the adjustment and use of them in the next article, along with a look at some of the accessories, but everything is correctable. The back column houses a variety of different screws and bolts to both adjust and take up any wear, pic 22. With the head able to move around, so much cable management is also important, the mains lead has to be free to move with the head but be out of the way of the timber. A simple spring holder, pic 23, neatly overcomes this i 1 1 ¦ problem, along with a more rigid fixing at the back of the arm, but do allow plenty of slack in the system. Now fitted as standard, the spring return device is attached to the sawhead and pulls it back into the locking latch at the end of each crosscut stroke, pic 24. The return buffer has to be adjusted to stop the head running too far back onto the end of the guide tracks or the bearings can be damaged. Use these lines as a guide to rout out grooves for the plywood back for the open area of the cabin The plinth Begin by cutting the sides and front of the plinth to size. Next, select and mark the top edges, then, with a router, mould each one in turn with a roman-ogee cutter. Complete the preparation of the plinth by cutting 45 degree angles for the two front corners (pic 1). Drawer construction Cut the four drawer carcase pieces to size and indicate the inside faces. Rout out grooves to a depth of 3mm for the plywood base. Next, mark the thickness of the material in use on the extreme ends of each side piece. Within the confines of these pencil marks, drill and countersink two holes for each end. Cut the plywood base to size. Glue and screw three carcase sides, slide the base into the grooves then complete the assembly with the final piece. Lastly, find the forward section of the carcase and drill two centrally-positioned holes for the false drawer front that should also be cut to size and edge-moulded. The cabinet top and bottom shelf is butt-jointed multiple sections, cut to size and edge-moulded. Assembly Sand all the component parts. Drill holes for the plinth sides then secure from the inside of the carcase. Now, measure 72mm upwards from the base of the carcase sides and draw lines across the inside faces. These lines represent the underside of the shelf. Provide support by fixing two fillets or contiblocs per side. Place the shelf into position and secure from beneath by turning the cabinet on its back. Screw two corner braces to the underside of the shelf's leading edge and one per side to the carcase sides, midway between the shelf and floor level. Offer up the plinth to check that the mitres butt properly then fix. The moulded edge of the plinth front should be flush with the shelf. Apply a dab of glue to the grooves and slide the plywood back into position so that it butts onto the back of the shelf and extends upwards as far as the drawer pull mechanism but without impinging upon it, then attach the cabinet top by means of four metal shrinkage plates. Note that the top overlaps the front and two sides by 19mm and 9mm respectively but remains flush with the back of the cabinet. Screw the two sliders with the lip uppermost to the bottom edge of each drawer side (see pic 3) then slip the runners over the sliders. Lay the cabinet on its back and ease the drawer, complete with the mechanism into the position it will occupy leaving a gap of approximately 3mm between the cabinet top and the drawer front. Mark the position of the runners on the carcase sides and secure. I have seen something described as latex paint in American magazines. Is this vinyl emulsion? Secondly, are there the equivalents of fast drying naptha finishes on the UK market? Ian Taylor, Woking, Surrey Latex is essentially emulsion paint. It's available in a huge range of colours, in matt and sheen finishes. Finishing techniques include diluting emulsion with water to produce pastel shades and lime wash effects. The latter involves using a traditional wood stain and overcoating it with emulsion. This is rubbed back with a damp cloth to reveal the stain underneath. Emulsions may be wax polished to create an antique effect. However you use it, you will need to protect the paint with a matt varnish or other sealer. Naptha is a solvent distilled from coal tar. There are fast drying oil based products such as Fiddes Clear Glaze, which dries in around three hours. This is slow compared to acrylics but much faster than polyurethane varnish. Adding boiled linseed oil and thinning increase the penetration of the varnish and create, in effect, a modified oil finish. I know it's a vast subject but can you give me some general advice for colouring mahogany? »Mr I Roberts, Midlothian, Scotland ? Making up your own stains is easy. Use a water soluble mahogany dry powder stain. The powder is added to warm water and stirred. Add powder until the right shade is achieved. To increase the depth of colour, add black dry powder stain. If you want to use a spirit stain, use a mahogany powder spirit stain with methys. You may also like to try bichromate of potash, diluted in hot water to a saturated solution. On Test Elektra Beckum Planer Thicknesser Alan Holtham drives the HC 333 - a planer that sets new standards for 'ten by six' machines The lOin x 6in planer is the workhorse of most amateur and many professional workshops, and anything bigger and heavier has always been disproportionately expensive - until now. Built to a standard Unlike so many budget range machines which are built down to a price, everything about the HC333 seems to have been designed up to a standard. The large and heavy cast iron tables ensure total accuracy, even on long workpieces, while the overhead cutterblock guard (pic 1) is beautifully made and has a smooth action. The fence is a massive structure, with superb depth and really positive locking in two places. There are even adjustable stops, which sit on the table to add rigidity when tilted to 45 degrees - a very nice touch. The HC333 incorporates a simple lever system to alter table height (so much quicker to operate and less troublesome than screw adjusters), allowing the depth of cut to be varied instantly by up to 3mm. An extraction hood is built into the underside of the outfeed table (pic 2), the whole lot being removed as one when you need to thickness. The table is locked in place on either side by substantial levers which locate on a couple of long alignment slides. This again ensures total accuracy each time the table is replaced, and there is no appreciable play when it is all locked together. Switchgear The little red box located under the table is a microswitch that prevents the machine operating if the table is removed. Similarly when you come to thickness, the thicknessing hood must Unlike many budget machines, everything about the HC333 has been designed up to a standard. locate with this switch as well. It's a good idea in theory, but these electronic gizmos are usually the first bits to start playing up. I may be wrong, but we'll have to wait and see. If you look under the table the lasting impression is again one of quality (pic 3): large anti-kickback fingers precede the infeed roller which is serrated steel, the outfeed roller being rubber. Table height is adjusted by four threaded corner posts (pic 4), a system which often causes problems if the mechanism is not cleaned regularly. The two-bladed cutterblock is belt driven off the 2500 watt single-phase motor and runs at 6300rpm (pic 5). The drive train for the thicknesser mechanism is easily accessible (pic 6), and although it looks a bit flimsy it all performed faultlessly. I particularly liked the ease with which you could tension the drive belt - a task which can be quite a feat on other machines. Details and frustration There are a lot of other touches on the HC333 which show attention to detail. The cable strain protection where the mains lead enters the machine, for example, may seem unimportant, but how often does a falling plank cause damage here? My main criticism is reserved for the on/off switch (pic 7). This is not only a rather puny affair, but also has to be opened every time you press the start button, having previously turned the off button. I know it is meant to be a safety feature preventing accidental starting, but it is extremely frustrating to use. You cannot now easily switch the machine on with you have to start up before the work. one hand, so picking up The Verdict... Apart from the lousy switch, however, I could find little to fault on this machine. In use the large tables make the planing of even large workpieces a delight (pic 8); the rubber feet provide secure and quiet seating; and because the guard is so easily adjustable you actually feel inclined to use it! The deep fence is superb for edge-jointing work, and the overall rigidity is particularly impressive. Thicknessing is similarly good, the feed speed of five metres per minute leaves a very good finish, (pic 9), helped by the efficient dust extraction hood. So, if you're looking for a planer thicknesser for serious work but can't justify the expense of a true trade machine, then the HC333 must be worth considering: the recommended selling price is about £1500, which makes the Elektra an excellent buy.
